Most Packaging-Line Losses Occur Between Machines

A packaging machine can meet its rated speed and still leave the complete line below target. Products may arrive at the wrapper with inconsistent spacing, flexible packs may rotate before inspection, cartons may back up after sealing, or a short stop at the case packer may shut down every upstream process.

CSTRANS connects product feeding, primary packaging, inspection, secondary packaging and case handling into one controlled flow. The conveyor layout is built around actual machine cycles, stop patterns and product changeovers—not the maximum speed printed on one machine specification.

WHERE THE LOST OUTPUT COMES FROM

Consider a line running at 180 packs per minute. A 20-second downstream stop creates 60 packs that must either be accumulated, diverted or allowed to stop the upstream equipment. A conveyor with space for only 30 packs cannot isolate that interruption, regardless of its belt speed.

Changeovers create a different loss. If a line completes five product changes per shift and each change takes 12 minutes, one hour of scheduled production is lost. Reducing each conveyor and guide adjustment to seven minutes returns 25 minutes per shift without increasing machine speed.

These calculations establish two separate requirements:

  • accumulation capacity for normal short stops;
  • repeatable adjustment for the complete product and package range.

Packaging manufacturers are increasingly dealing with shorter production runs, more SKU variation and greater demand for quick-change equipment, making line flexibility a production requirement rather than an optional feature.

MATCHING THE CONVEYOR TO EACH PACKAGING STAGE

CSTRANS configures different handling methods across the line:

  • Full-width belt conveyors support pouches, flow-wrapped products and irregular packs that can rotate or fold at open transfers.
  • Flexible and flat-top chain conveyors provide compact routing for stable bottles, jars, cans and cartons.
  • Modular belt conveyors handle grouped products, trays and wider packages requiring greater support.
  • Metering and timing sections establish the pitch required by wrappers, labelers, checkweighers and vision systems.
  • Low-pressure or zero-pressure accumulation isolates machine stops without crushing, scuffing or deforming the package.
  • Roller and transfer conveyors move rigid cartons, cases and totes through sealing, coding, palletizing and dispatch.

Buffering is placed where it prevents a normal machine stop from propagating through the complete line. Adding conveyor length in an unrelated section only increases work-in-progress.

DESIGNING THE MANUAL AND AUTOMATED WORK TOGETHER

Not every packaging task should be automated. Manual loading, inspection, replenishment and case packing may remain appropriate, but conveyor height, reach distance, container presentation and lifting frequency must be designed around the operator. OSHA identifies repetitive reaching, lifting, twisting and awkward posture as recognised ergonomic risk factors.

Before the layout is released, CSTRANS checks the smallest and largest products, flexible and rigid packages, machine restart conditions, transfer stability, sensor detection, reject routing and guide-change repeatability.

The result is not simply a faster conveyor. It is a packaging flow with enough accumulation, controlled product presentation and practical changeovers to keep the complete line producing.
